Flexible and efficient manufacturing processes for high-performance composite molds for the production of large aeronautical structural components

The CAMALEÓN project aims to develop an innovative thermoplastic composite (TP) mold that is lightweight, durable, sustainable, and dimensionally stable, designed for manufacturing large aerospace structural components using autoclave infusion. This will reduce manufacturing costs and times compared to current Invar steel solutions.

The solution combines different additive manufacturing technologies—FFF, FPF, and AFP—assisted with localized heating technologies and materials reinforced with short and continuous carbon fibers (sCF, cCF) to reduce the coefficient of thermal expansion and improve the mold's stability and durability.

Advanced machining techniques will also be applied to optimize interlayer adhesion and joint quality. The methodology will be validated at a pre-industrial scale (TRL 5) using a prototype mold capable of maintaining a dimensional variation of less than 0.01% after more than 650 autoclave cycles.
